The 36-Hour Emergency Fix: Weidmuller Stripax, ASK1, and a Lesson in Spare Parts

Before you take my word for anything, here's my background: I'm a maintenance team lead at a mid-size beverage packaging plant. Over the last eleven years, I've handled more than 200 rush repairs—most of them "oops, we need this line running by morning" situations. Some of those taught me hard lessons. This one taught me about chasing the wrong problem.

The call came in just as I was packing up. The filler line in bay 3 was reading pressure spikes, and the operator said the PLC kept putting the line into alarm. My first thought? Old pressure transmitter. It had been on that line for years, and I'd seen them drift before.

So I swapped it. Same erratic reading.

Then I blamed the analog input card. I pulled out a multimeter, checked the 4-20 mA loop, and got a signal that jumped around like a bad cuff on a blood pressure monitor. I remember telling my apprentice, "This is ridiculous." And then—I'll admit this—I actually spent twenty minutes looking up "how to calibrate blood pressure monitor" because I thought maybe the issue was some kind of sensor averaging problem. It wasn't. The sensor was fine. The analog card was fine. The problem was the module in between.

The Diagnosis

The unit was a Weidmuller ASK1, mounted on a standard DIN rail (EN 60715, if you want the spec). It had been doing its job quietly for years. But when I measured the loop across it, there was almost nothing on the output side. The input side was good. The module was dead.

I felt stupid. Not because "modules fail" is a shocking concept—it's not. But because my process had been wrong. I went from symptom to replacement without tracing the signal path first. That's the mistake that cost us hours.

Once we knew the culprit, the question became: do we have a spare?

The Parts Hunt

We didn't. The plant's preferred distributor had the ASK1 in stock, but they were 90 minutes away. And the other part we needed—a G100 module from the same cabinet—wasn't at their counter either. It had to come from another branch overnight.

A spare no-name module in the back bin looked close, but the pinout didn't match. I considered it for about three seconds and put it back. I've learned the hard way that "close enough" on a 4-20 mA loop usually shows up at the worst possible time.

For context, production was scheduled for Saturday at 6:00 AM. It was now Friday evening. Normal weekday freight would have been fine. But no one was running an irregular route at 9 PM on a Friday without an extra fee.

I approved the rush freight. It added $180 to the bill, on top of the $650 in parts. That's not nothing. But missing that window would have meant a $50,000 penalty from the grocery retailer whose promotion the line was supposed to feed. I've made that math mistake before, and I wasn't making it again.

The Rework

While we waited, I had my apprentice help me clean up the wiring around the failed module. The old installation had been "functional" but not pretty. Several wires had nicked strands from being stripped with a questionable tool. In a cabinet with vibration from two nearby pumps, that's asking for trouble. The wiring also had to be correct per IEC 60204-1, not just functional.

That's where the Weidmuller Stripax came in. If you've never used one, it's a wire stripper that actually lets you set the strip length and then does the work without scoring the copper. For the shielded signal cable, it made a clean strip in maybe ten seconds. My apprentice, who'd been using the $12 generic stripper from the truck, looked at the difference and didn't say anything. He just handed me the next wire.

We also used a Weidmuller 2660 Flip for the control wiring. It's one of those tools that feels unnecessary until you're down on your knees in a dim cabinet with the line waiting. It stripped and, more importantly, it flipped the wires into position without me having to juggle three different tools. I know that sounds like marketing copy. It's not. For 14 AWG control wire in a tight cabinet, it saved us a solid 30 minutes.

The old wire labels were faded. We put heat-shrink labels on every conductor before closing the cabinet. Not glamorous, but exactly what I'd want if we ever had to do this again.

Saturday Morning

The freight showed up at 7:10 AM. Not 6:00, which made me chew through my coffee, but still with enough time. I had already cut and stripped the replacement wires, so the swap took about 45 minutes. We replaced the ASK1, reinstalled the G100, and buttoned up the cabinet.

The driver called at 6:45, lost, and I gave him directions while trying to hold a flashlight with my shoulder. That was the longest 25 minutes of the week.

At 8:15, the filler line was running and the pressure signal was rock solid.

I didn't fully relax until the first batch made it past the checkweigher without a single reject. Even then, I kept checking the trend on my phone for the rest of the morning. You approve a rush order and you always second-guess: what if the wrong part had shipped? What if the driver got stuck? That part doesn't end until the machine runs.

What I'd Do Differently

First, I would have traced the signal loop before touching anything. The ASK1 was the fourth component I checked, not the first. If I had done a proper signal path check, I would have found it in ten minutes instead of two hours.

Second, I added both the ASK1 and the G100 to our critical spares list. They're small, relatively inexpensive, and if one fails again, we won't be paying weekend freight to get a replacement.

Third, I stopped pretending that "any wire stripper does the same job." The Weidmuller Stripax and the 2660 Flip aren't magic. But they are consistent. When every minute counts, a tool that nicks a wire or slips on insulation creates its own set of problems.

Honest Limitations

Now, before someone gets excited and starts converting every panel to Weidmuller: I'm not saying that. If you're building a one-off lab prototype and you have plenty of time, a generic terminal block and a $10 stripper might be perfectly fine. If you're working on consumer devices with long lead times, there are cheaper brands that do the job.

For continuous production, though, the math is different. The total cost isn't just the part price. It's the freight, the downtime, the missed shipments, and the phone calls to customers. That's the lens I look through now.

And to be clear: I'm a maintenance tech, not a medical device expert. I can no more tell you how to calibrate blood pressure monitor than I can redesign your safety system. That's outside my lane—and I'm okay with that.

If you're in a plant, this story probably sounds familiar. The specific components don't matter as much as the process. But for us, the Weidmuller ASK1, the G100, and those two tools are part of why we made that Saturday deadline. I'd rather have them on the shelf and not need them than need them and not have them.
